Doing the whole rewriting is too complicated and will likely introduce bugs. I think we either replace the From: address, or not do it at all.
That is correct, we don't rewrite header lines. You probably should configure your smarthost not to reject mails originating from your machines/cron.

If we split some lines, I think we should split all lines. For simplicity's sake, I'd split them strictly at byte 990 or so...
We already do exponential backoff, with a minimum of 5 minutes. I don't see how this would make a machine sluggish. Are you trying to deliver several mails in parallel?
